The contact patterns of several pairs of helical gears with various tooth flank configurations and an alignment error under no load are simulated and compared with experimental ones. Effects of tooth flank configurations and an alignment error are investigated in detail and it is clarified that tooth profile modifications and crowning are very significant on rotational errors. Even a slight amount of tooth flank error has a bad influence on rotational errors sensitively, but once the proper tooth profile modifications are made, the rotational errors vary gradually through engagement and their sudden changes are avoided. In addition, a suitable amount of crowning do not affect the extremely sensitive rotational errors, and do not also affect the contact patterns. Therefore, when crowning is made, unavoidable alignment errors hardly affect either rotational errors or the tooth bearings. Five micrometers of the paint thickness is appropriate to observe a detailed state of contact with the tooth bearings.
